On an EV pack or battery cabinet drawing, the DC contactor looks like a simple two-terminal switch. On a failed unit returned from the field, it looks like melted terminals, welded contacts or a coil that cooked because nobody sized the economizer.
This guide is for buyers who source low-voltage DC contactors for energy storage, EV powertrains, DC chargers and hybrid inverter DC buses. “Low voltage” here follows industrial practice: pack and bus voltages from tens of volts up through roughly 1000–1500 VDC — not utility HVDC.
We list ten manufacturers that show up repeatedly on ESS and e-mobility AVLs. We have not invented share numbers. The order reflects how often each name appears in sealed high-power DC switching conversations, plus portfolio clarity for main, pre-charge and industrial duties. Use it as a shortlist, then compare datasheets at your exact current and voltage.
Stop comparing brands before you name the duty
Three different parts get called “DC contactors” in RFQs. Mixing them is how you get a cheap quote that cannot pass type testing.
| Duty | Job | What usually fails if underspec’d |
|---|---|---|
| Main pack / bus contactor | Carry continuous current; isolate the battery | Thermal rise, welded contacts on break |
| Pre-charge contactor | Close a resistor path before the main closes | Inrush damage to capacitors / main contactor |
| Industrial DC motor / reversing contactor | Switch motors, winches, trucks | Wrong utilization category, arc wear |
Write the duty on the RFQ line. A 200 A sealed battery contactor and a 200 A industrial DC motor contactor are not interchangeable just because both say 200 A.
Spec fields that actually change the winner
- Rated operating voltage (VDC) with margin above max pack voltage.
- Continuous current at your ambient and conductor size — many “500 A” figures assume heroic busbars and 85 °C terminal limits.
- Make and break capacity at your voltage, including capacitive make for inverter DC links.
- Polarity — some devices are polarity-sensitive; reverse wiring changes life dramatically.
- Coil voltage and economizer — dual-coil vs PWM economizer vs external economizer; noise and hold power matter in BMS cabinets.
- Auxiliary contacts — BMS interlocks need reliable feedback, not a hope.
- Seal type — hermetic gas-filled ceramic seals dominate high-voltage EV/ESS; epoxy seals behave differently in overload and humidity.

1. TE Connectivity (KILOVAC)
KILOVAC has switched high-voltage DC since the mid-1960s, first for aerospace and defense, later for ground vehicles and energy. Continuous ratings into the hundreds of amps (and selected designs toward 1000 A class) sit in compact hermetic packages. TE also sells industrial ECK/ECP-style DC contactors aimed at BESS and EV infrastructure.
Why buyers choose it: seal integrity, vibration history and a long paper trail for critical applications.
What to check: exact series (aerospace-derived vs industrial), coil economizer type, and whether your continuous current rating assumes busbars you can actually fit.
2. Sensata Technologies (GIGAVAC)
GIGAVAC built its reputation on sealed contactors for commercial electrification, then joined Sensata. GX-class power contactors and compact MiniTACTOR pre-charge devices are common on ESS and charger BOMs. Public comparisons with legacy KILOVAC EV200-class footprints exist for some GX models — useful for second-source engineering, dangerous if you treat “form-fit” as “identical life.”
Why buyers choose it: application focus on battery and charging, clear separation of main vs pre-charge products, mounting flexibility.
What to check: UL-recognized ratings vs marketing peak figures; terminal temperature assumptions; underwater/IP claims only apply when the whole assembly is designed for them.
3. Panasonic Industry
Panasonic EV and EP series target automotive battery cutoff. Hydrogen-gas sealed capsules keep the package small — valuable when every cubic centimeter of pack volume is fought over. Sales often run through certified automotive channels, so industrial distributors may not stock them as shelf parts.
What to check: automotive PPAP / channel restrictions, and whether the part is a PCB relay or a busbar contactor. Do not drop an EP relay into a 500 A ESS cabinet duty.
4. TDK
TDK HVC contactors are widely discussed for battery disconnect units and DC charging. Buyers like explicit separation of carrying, cut-off, withstand and feedback functions on the datasheet.
What to check: auxiliary contact ratings and mechanical life at your make/break profile — not only continuous amps.
5. Schaltbau
Schaltbau comes from rail and industrial DC switching, where arc chambers and utilization categories are not optional reading. If your load is inductive motors or frequent reversing, Schaltbau often belongs on the list before a sealed EV contactor does.
6. Albright International
Albright is a specialist name for DC motor contactors, reversing pairs and emergency disconnects in material handling and mobile equipment. Different product family than a Gigavac pack contactor — and that is the point.
What to check: intermittent vs continuous ratings. Vehicle motor duties are rarely the same as BESS float current.
7. Eaton
Eaton industrial DC contactors fit equipment OEMs who already buy Eaton protection and drives. Verify load-breaking capability; not every “DC contactor” in a catalogue is rated to break the load you think it is.
8. ABB
ABB publishes DC switching contactors with utilization categories aimed at PV, charging, UPS and storage. Useful inside ABB panel standards — less useful as a blind cross to a sealed EV contactor.
What to check: declared category and wiring diagram. Category mistakes are a classic cause of early arc wear.
9. Littelfuse
Littelfuse HV DC contactor relays sit well with electronics OEMs who already buy fuses and protection from the same AVL. Polarized vs non-polarized options and coil economizer choices are usually documented clearly.
10. Hongfa
Hongfa supplies high-volume DC and EV contactor/relay lines for programs that have already passed electrical and life validation and now need cost and capacity. It is a poor first sample if you have not yet frozen the duty cycle — and a strong later option once you have.
What to check: life-test data at your voltage, current and polarity, plus change-control on the production line.
KILOVAC vs GIGAVAC: a practical second-source note
Engineers often ask whether GIGAVAC can replace KILOVAC (or the reverse). Some footprints are intentionally close. Seals, coil electronics, terminal temperature limits and published UL-compliant ratings are not. If you dual-source:
- Re-run thermal rise with your cable or busbar.
- Re-check coil inrush/hold against the BMS supply.
- Re-qualify make/break on the capacitive DC link you actually have.
- Keep separate ERP item numbers — never “alternate OK” without a signed ECR.
Field failures we see blamed on “the contactor”
- Main contactor closed into an uncharged DC link — pre-charge path missing or resistor open.
- Undersized cables heating terminals until the insulator creeps.
- PWM economizer noise upsetting adjacent control circuits.
- Ignoring polarity on polarity-sensitive devices.
- Using an automotive PCB relay as a pack main contactor because the amp number looked similar.
Buying checklist for ESS and EV programs
- One line item for main, one for pre-charge, one for any charge-port or reverse path.
- Freeze max voltage, continuous current, make/break cases and ambient.
- Demand the seal type and any hazardous-location claims in writing.
- Sample on a fixture that matches production busbars, not lab copper flags.
- Agree spare-part and change-notification terms before SOP.
Frequently asked questions
Can I use an AC contactor on DC?
Almost never for pack or charger DC. AC contactors rely on current zeros to help extinguish arcs. DC does not give you that free zero every half-cycle.
What size pre-charge contactor do I need?
Sized for the resistor current and the time the pre-charge path stays closed — not for the main pack continuous current. Many systems use a much smaller sealed device (or dedicated MiniTACTOR-class part) here.
Hermetic gas-filled vs epoxy sealed — which is better?
For high-voltage EV/ESS mains, hermetic gas-filled ceramic designs are the usual professional choice. Epoxy can be fine in other duties but may behave differently under severe overload. Compare the datasheet’s environmental and overload notes, not the brochure adjectives.
Who is the best DC contactor manufacturer?
For sealed battery and charger mains, TE Connectivity and Sensata GIGAVAC are the first two names most programs evaluate. Automotive packs often pull Panasonic or TDK. Industrial motor loads pull Schaltbau or Albright. “Best” follows the duty.
